Ultrasonic Tube Sealing for Hermetic Compressor Manufacturing | Borude

A hermetic compressor is a promise. The refrigerant, the oil and the motor windings live inside a welded steel shell that will never be opened again for the next ten to fifteen years, and the only way into that shell — the copper charge tube — has to be closed exactly once, at the factory, on every single unit. On a volume line that means thousands of closures per shift, each one holding vacuum and pressure for the life of the appliance it powers. That final operation has traditionally belonged to a brazing torch. It is steadily moving to the ultrasonic tube sealer, and this guide explains why from the compressor maker's point of view: what the closure costs you when it fails, how solid-state sealing works, what the station really needs, and how to specify a copper tube sealing machine before you sign the purchase order.

The Last Operation on Every Unit: Why Compressor Process Tube Sealing Matters

Compressor production is unforgiving about scrap. A unit that leaks is not a loose fitting you can retighten — it is a charged, oil-filled sealed system whose shell, stator, valve plate and refrigerant charge are all written off, along with the line time already invested in it. At the throughput of a modern compressor plant, even a fraction of a percent of leak-related scrap compounds into a serious annual number, which is why the process tube closure deserves engineering scrutiny rather than operator-level hope.

The torch itself creates two more problems. First, heat: a flame applied to the charge tube sits millimeters from the terminal glass seal, the wiring grommet and the paint on the shell, and overheated terminals or scorched grommets fail in ways that only show up after the compressor has left your plant. Second, compliance: as compressor lines convert to R290 and R600a — both A3 flammable refrigerants under ASHRAE 34 — EN 378 and ISO 5149 place strict limits on ignition sources near a charged circuit. Brazing a charged tube means hot-work permits, brazing booths, fire watch and certified brazers, an overhead that scales with every unit you build. Brazing quality is also operator-driven: heat input, filler flow and oxide control all depend on who is holding the torch that day. Ultrasonic sealing is parameter-driven instead, which is what a high-volume line needs.

How an Ultrasonic Tube Sealer Closes the Charge Tube in One Second

The process tube is clamped between a sonotrode and an anvil. The sonotrode vibrates at 20–40 kHz, and friction at the copper-to-copper interface produces a controlled solid-state forge weld: the tube walls bond metallurgically at temperatures below 150 °C, the tail is sheared off in the same stroke, and the joint is gas-tight the moment the unit leaves the machine. There is no filler rod, no flux and no oxide scale pushed into the circuit — a real advantage for compressors, where the oil charge and the narrow internal clearances are especially sensitive to contamination. The sheared tail drops off clean and can be sold back at pure copper price instead of being contaminated with brazing alloy.

The cycle time is the headline. Brazing one closure takes several minutes of setup, heat, cooldown and dressing; ultrasonic sealing takes about one second. Lines that convert typically report a five-to-ten-fold gain in takt at this station, and because the result depends on clamping pressure, vibration amplitude and weld energy rather than a flame held by hand, unit number five thousand of the shift seals exactly like unit number one.

What a Compressor Line Actually Needs at the Sealing Station

Utilities are deliberately modest, because sealing stations get squeezed into existing charging lines. Borude tube sealers run on 220 V single phase at 50 Hz with 0.45–0.6 kgf/cm² of compressed air, draw roughly 1/30 of the energy of resistance welding, and need no water cooling and no gas cylinders. The welding head weighs 12.5 kg with a 490×200×90 mm frame, so it mounts at the end of the charging line or on a rotary table without a layout rebuild.

Traceability is where the Smart edition earns its place on a compressor line. The BRD-38000-2A records wall thickness, air pressure and frequency on every weld, raises an alarm the moment a reading leaves its limit window, and stores twenty recipes so different compressor models run from a menu instead of a retuning session. Over RS232, each weld record can be tied to the compressor's own serial number, so a sealing parameter history follows every unit that leaves your plant — exactly the kind of process evidence auditors and major OEM customers ask for in ultrasonic metal welding applications.

A Six-Point Selection Checklist for a Copper Tube Sealing Machine

Before committing to a supplier, put the checklist in writing:

1. A sample-seal report on your tubes. Send your actual charge tube drawing — outside diameter, wall thickness, and whether the unit is sealed charged or under vacuum — and demand a documented seal report with leak results, not a catalog promise.

2. Head geometry coverage. Compressor families use different stub positions and diameters; confirm the tooling package covers every tube you run, including any larger service ports.

3. Per-weld monitoring. Thickness, pressure and frequency on every weld, with alarms and reject handling — not batch sampling after the fact.

4. Changeover speed. Twenty-recipe storage and fast tooling changes matter when one line builds several compressor models a day.

5. Data integration. RS232 or equivalent export, so weld records land in your traceability system against the unit serial number.

6. Tooling economics. Ask for cycles per tip point and per tooling set in writing. Borude rates 6,000 welds per tip point and 60,000 per tooling set, and at compressor volumes that consumables schedule is a real cost line — compare it like you compare the machine price.

Why Compressor OEMs Choose Borude

Borude is a specialist manufacturer of ultrasonic tube sealing equipment based in Foshan, China, building its own welding power supplies, heads and tooling rather than assembling imported kits. The tube sealer line runs from the BRD-2M Basic edition for straightforward single-model sealing to the BRD-2A Smart edition described above, and units ship with commissioning support, operator training and a stocked tooling program for long-term consumable supply. Factories in refrigeration, HVAC and appliance manufacturing across export markets run the same platform, which keeps spare parts and application know-how close at hand.
