Ultrasonic Welding FAQ: 12 Questions Buyers Ask Before Investing | Borude
September. 29,2026

Every week, procurement managers and production engineers send us the same set of questions before they spec an ultrasonic tube sealer or ultrasonic metal welder into their line. Rather than answer one e-mail at a time, we compiled the twelve questions that actually move a purchase decision—answered with the facts, numbers, and field experience that matter on the factory floor.

Borude BRD-2A Smart ultrasonic tube sealer for copper tube sealing and R290 refrigerant applications

Borude BRD-2A Smart — the ultrasonic tube sealer buyers ask about most

1. How Does Ultrasonic Metal Welding Actually Work?

Q: Is it melting the metal like a torch or resistance welder?

A: No. Ultrasonic metal welding is a solid-state process. A piezoelectric transducer converts 20–40 kHz electrical energy into high-frequency mechanical vibration. That vibration is transmitted through a sonotrode (welding tip) onto the workpieces while clamping force holds them together. The friction scrubs off surface oxides and asperities, bringing atomically clean metal into contact until a metallurgical bond forms—without ever reaching the melting point.

For copper tube sealing, the interface temperature stays below 150°C, far under copper's 1,085°C melting point. That is why the heat-affected zone is negligible, wall thickness is preserved, and there is no filler metal, flux, or shielding gas required.

2. Which Metals Can Be Joined?

Q: Can it weld only copper, or also aluminum, brass, and dissimilar combinations?

A: Ultrasonic welding handles copper tube sealing, aluminum busbars, brass terminals, nickel-plated leads, and even copper-to-aluminum dissimilar joints—a combination that is notoriously difficult for fusion welding because of brittle intermetallic formation. Because the process stays below melting temperature, Cu-Al joints remain ductile and electrically stable, which is why battery pack manufacturers and HVAC makers both specify ultrasonic for dissimilar-metal connections.

3. Is It Safe for R290 and R600a A3 Refrigerants?

Q: We are switching to propane (R290) or isobutane (R600a). Can ultrasonic sealing replace brazing without creating an ignition source?

A: Yes. This is one of the strongest drivers behind ultrasonic tube sealing in refrigeration. The process generates no flame, no spark, and no hot slag. The interface temperature is below the auto-ignition threshold of A3 refrigerants, and because there is no open flame, you eliminate hot-work permits, fire-watch labor, and the insurance scrutiny that comes with torches on a flammable-gas line. Under EN 378 and ASHRAE 15 frameworks, a flameless sealing process is auditable as "no ignition source touches the refrigerant circuit."

4. How Fast Is the Cycle Time?

Q: Can it keep up with a high-volume production line?

A: A typical BRD-2A Smart tube sealing cycle is approximately one second—roughly 5 to 10 times faster than manual brazing when you include flux application, heating, cooling, and inspection. For terminal welding or wire splicing, cycle times range from 0.3 to 1.5 seconds depending on cross-section and material stack-up. That speed difference is not just throughput; it also means you need fewer stations to meet the same daily volume.

5. What Does It Cost to Run?

Q: Is the electricity bill going to spike?

A: No. A BRD-2A Smart runs on 220V AC / 50Hz single-phase power and consumes roughly 1/30 of the energy used by a resistance welder for an equivalent joint. There is no water cooling loop, no compressed-gas cylinder rental, and no consumable filler wire or flux to reorder. Over a 2-shift operation, the energy and consumable savings alone often offset a significant portion of the equipment capex within the first year.

6. What Quality Data Can We Capture?

Q: Can the machine prove that every weld is good?

A: Modern ultrasonic welders monitor weld energy, amplitude, time, air pressure, frequency offset, and tip displacement in real time. The BRD-2A stores up to 20 parameter sets and can export weld records via RS232 for upstream traceability. If a weld drifts outside the programmed window, the machine alarms and can signal a reject gate. For buyers building MES or Industry 4.0 architectures, this per-weld data is the foundation of SPC charts and audit trails.

7. How Long Do the Welding Tips Last?

Q: Are we going to be replacing tips every week?

A: Under normal production conditions, a Borude welding head lasts 60,000+ cycles—about twice the industry average. Individual tips (sonotrode points) typically last ~6,000 welds before re-dressing or replacement. Tip life depends on material hardness, amplitude settings, and clamping force. The BRD-2A's process monitoring helps you catch tip wear early: when weld energy creeps upward or frequency shifts, it is usually the first sign that the tip geometry is degrading.

8. What Maintenance Is Required?

Q: Do we need a dedicated technician?

A: Daily maintenance is minimal: wipe the tooling and anvil, check air pressure at 0.45–0.6 kgf/cm², and confirm that the cooling fan is unobstructed. Weekly tasks include inspecting cable flex and tightening any loosened fasteners. Monthly, measure tip height and check for surface cracking. Unlike brazing, there is no torch tip cleaning, no gas-line leak testing, and no flux-drip cleanup. Most plants assign the same operator who runs the machine to perform the daily checklist—no certified welder required.

9. Can It Integrate into an Automated Line?

Q: We have a robot cell and PLC. Will the welder talk to them?

A: Yes. Borude ultrasonic welders provide dry-contact I/O for cycle start, completion, and alarm states. The RS232 port streams weld data, and the control system can be configured for PLC handshake signals. For fully automated cells, the compact footprint (BRD-2A: 490 × 200 × 90 mm) and light weight (welding head 12.5 kg) make robotic arm mounting straightforward. We have supplied machines for rotary indexing tables, linear transfer systems, and standalone robot cells.

10. What Is the Realistic ROI?

Q: How long until the machine pays for itself?

A: Payback depends on your current process, but a typical refrigeration or appliance plant sees 8–14 months when they factor in:

  • Eliminated filler metal and flux purchases
  • Removed gas-cylinder rental and delivery fees
  • Reduced certified-welder labor (general operators suffice)
  • Higher first-pass yield (fewer reworks and scrap)
  • Lower energy bills (1/30 of resistance welding consumption)
  • Avoided hot-work compliance costs and insurance premiums

Buyers running 2-shift operations with high tube-sealing volumes usually land at the shorter end of that range.

11. What Should We Test Before Buying?

Q: Can we send sample tubes and get a weld report?

A: Absolutely. A responsible ultrasonic welding supplier should offer sample welding and a formal report covering burst-pressure test results, cross-sectional metallography, electrical resistance measurements, and recommended parameter windows. Before you place a PO, confirm that the supplier can weld your exact material, wall thickness, and diameter—not just a "similar" sample. Borude runs sample trials in our application lab and returns a parameter recipe you can drop straight onto the production floor.

12. Why Choose Borude Over Other Suppliers?

Q: What makes Borude different from the other ultrasonic equipment brands?

A: Three things matter most to repeat buyers:

  • Application depth: We do not just sell a welder; we validate the weld on your exact tubes, ribbons, or terminals and hand you a locked parameter set.
  • Field-proven durability: 60,000+ cycle welding heads and tip life ~6,000 welds mean less downtime than industry-average consumables.
  • Global compliance support: Machines are built for CE/UL-bound exports, with documentation packages that satisfy Machinery Directive, EMC, and LVD requirements out of the box.

Whether you need a smart tube sealer for R290 heat pumps, a terminal welder for EV battery busbars, or a wire splice welder for automotive harnesses, the same engineering team that answers these FAQs is the team that commissions your machine.
